JL Wrangler Build Houston — What the Owner Wanted

Platform

2022 Jeep Wrangler JL Sport S 4-Door · 2.0L Turbocharged 4-cylinder · 8-speed automatic · Stock: 3.45 gears, Dana 30 front / Dana 35 rear, 255/75R17 stock tires

What He Wanted

The customer — a Sugar Land resident — bought the JL as a daily driver with a specific intention to start wheeling East Texas trail systems within six months. He had done his research and came in with a clear picture: 35-inch tires, a 3.5-inch lift, and a winch. He was open on brands and had no pre-set budget ceiling, but wanted every part justified before it went on the build sheet. He tows a small camper trailer twice a year and needed the regear confirmed before sign-off.

What We Told Him

The Dana 35 rear axle on a JL Sport is adequate for moderate trail use on 35s — fire roads, easy rock gardens, low-speed terrain up to around a 3-difficulty rating. Hard locking situations and aggressive off-camber runs are where D35 axle shafts start making decisions for you. We recommended a conservative approach: build it right first with the suspension, regear, and armor, run it on moderate terrain, then assess a rear locker or axle upgrade after a season of wheeling. He agreed.

First Trail — Passed

Project Sundowner left the bay after five shop days. The 4.56 regear restored the 2.0L EcoBoost's power band with 35s — the JL accelerates cleanly from a stop and cruises at 70 mph without the strained RPM range that made the stock gearing feel wrong on larger tires. Highway manners are clean: no shimmy, no pull, alignment locked in to spec.

The owner ran Barnwell Mountain Recreation Area in East Texas within three weeks of pickup. The Metal Cloak / Fox 2.5 suspension combination performed well through the rock gardens at moderate speed — the coilover spring rate complements the trail surface at Barnwell, where you want compliance over rough sections without the wallow that comes with too-soft springs. The Warn winch has been deployed once for a fellow wheeler who got pinned on a wet log crossing.

The Dana 35 rear is holding. The owner is running conservative technique through high-stress sections — pulling the locker engagement point before the steep stuff rather than spinning into it. He'll re-evaluate the rear axle after another season. That's the right call for his skill level and the terrain he's running now.

Future scope: ARB rear air locker, rear bumper with tire carrier, and a possible Dana 44 axle swap when he starts pushing into harder terrain. The suspension and regear are built to support all of it.

JL Wrangler Build Houston — Common Questions

Yes. The JL Sport and Sahara come with 3.45 gears from the factory. Running 35-inch tires without regearing puts the engine in the wrong RPM range at highway speed and robs power on the trail. The standard recommendation for 35s on a JL is 4.56 gears in both differentials. The difference in daily driveability and trail capability is significant — it's not an optional upgrade if you're running 35s seriously. See our regear service page for detail.
The Dana 35 rear on a JL Sport or Sahara is adequate for light to moderate trail use on 35s — fire roads, easy rock gardens, trails rated 3 or below. Hard wheeling, high-torque locking scenarios, or aggressive off-camber situations put real stress on D35 axle shafts. For serious trail use, a rear locker paired with conservative technique is the approach we recommend now, with a Dana 44 swap on the medium-term plan.
A build at the scope of Project Sundowner — suspension, regear, armor, winch, and lighting — typically runs 4 to 6 shop days once parts are confirmed in-house. We build a complete spec sheet before anything is ordered, so parts lead time is the main scheduling variable. Most customers schedule 2 to 3 weeks from consult to build start. We contact you at each milestone and require sign-off before adding scope.
A properly specced 3.5-inch lift with quality coilovers and UCAs should ride equal to or better than factory on pavement. The Metal Cloak Full Flex Gen 3 combined with Fox 2.5 Performance Series coilovers is a compliant daily driver setup. The difference from a budget spring-and-shock lift is significant — coilover rate and UCA geometry determine how the suspension behaves through its full travel.
At 3.5 inches of lift with proper UCAs and the right wheel offset, a JL will clear 35x12.50R17 tires without fender cuts in most stock body configurations. The Method 305 NV at -6mm offset on this build cleared without contact. Results vary by lift kit and wheel offset combination — which is why we verify fitment against your specific wheel selection before finalizing the build sheet.
