The customer — a Sugar Land resident — bought the JL as a daily driver with a specific intention to start wheeling East Texas trail systems within six months. He had done his research and came in with a clear picture: 35-inch tires, a 3.5-inch lift, and a winch. He was open on brands and had no pre-set budget ceiling, but wanted every part justified before it went on the build sheet. He tows a small camper trailer twice a year and needed the regear confirmed before sign-off.
The Dana 35 rear axle on a JL Sport is adequate for moderate trail use on 35s — fire roads, easy rock gardens, low-speed terrain up to around a 3-difficulty rating. Hard locking situations and aggressive off-camber runs are where D35 axle shafts start making decisions for you. We recommended a conservative approach: build it right first with the suspension, regear, and armor, run it on moderate terrain, then assess a rear locker or axle upgrade after a season of wheeling. He agreed.

Project Sundowner left the bay after five shop days. The 4.56 regear restored the 2.0L EcoBoost's power band with 35s — the JL accelerates cleanly from a stop and cruises at 70 mph without the strained RPM range that made the stock gearing feel wrong on larger tires. Highway manners are clean: no shimmy, no pull, alignment locked in to spec.
The owner ran Barnwell Mountain Recreation Area in East Texas within three weeks of pickup. The Metal Cloak / Fox 2.5 suspension combination performed well through the rock gardens at moderate speed — the coilover spring rate complements the trail surface at Barnwell, where you want compliance over rough sections without the wallow that comes with too-soft springs. The Warn winch has been deployed once for a fellow wheeler who got pinned on a wet log crossing.
The Dana 35 rear is holding. The owner is running conservative technique through high-stress sections — pulling the locker engagement point before the steep stuff rather than spinning into it. He'll re-evaluate the rear axle after another season. That's the right call for his skill level and the terrain he's running now.
Future scope: ARB rear air locker, rear bumper with tire carrier, and a possible Dana 44 axle swap when he starts pushing into harder terrain. The suspension and regear are built to support all of it.
